Ok, I ran out and tried it with the sense powered up and the voltage at the battery at idle was 13.02 just off idle it actually drops to apx 12.9 or so then at apx 4k or so I am seeing 13.8.

This makes me think the stator is getting week. I will do the test recommended on Basscliff's site and see if it still meets the parameters set out in that paper.

What do you guys think, if it checks out then perhaps I can get a bit more time out of it? Or should I just bite the bullet and buy a new one.

I got to say this 500$ bike has turned into quite the investment. LOL, but honestly I have really enjoyed tinkering with it.

Those readings could mean bad/corroded connections, so reclean and retest. A liitle less than 13 volts at idle is OK, but it should perk up to 14 to 14.5 volts by 3 k. Since you have a sense wire, you've likely got a Shindengen R/R, so it's probably OK.

I did my stator test per BassCliffs guide and it checks out good! I wonder though if the battery being practically dead had anything to do with the low voltage readings. I highly suspect that is the case.

Anyway the bike is running beutifully I only need to get a new battery and a petcock kit. Then hopefully I will be good to go.

Thanks guys for helping me out on this. I knew the sense wire needed to be powered and doing its thing but when I accidently tried it unpowered and got 19 volts it scared me. I though there may be somthing else wrong as I found no other post with readings that high. I wanted to get confirmation before powering the sense wire and starting it again to take another reading.

Refer to the wiring guide and hookup diagram in my sig line, should set it all straight

I had a problem with cooking my battery a little, had to add distilled water regularly. I then realized that my sense wire was hooked to a source that had voltage droop (tail light). It(the R&R) was 'seeing' 1v+ less voltage than was actually at the battery, and so it sent 1v+ too much into the system. I hooked it up to my switched undrooped battery source at my coil relay mod, and havent overcharged my battery again.
Check your running voltage after the battery is charged and make sure the voltage is not too high 14.5v +
