I called DK and they don't take back V&H pipes. Their deal with V&H is for them to take back and honor warranty issues. I called V&H back and the gal said I could send them the pipe and "they would assess the situation and consider it for warranty" But of course I have to send the pipe at my expense. This really pizzes me off. I was all set to get my bike running this weekend

That's too bad. I think they'll send you a new pipe after measuring the two parts. It should be obvious the parts are not to spec. Damaging the pipe trying to make it work is what a lot of people would have done. They should check the pipe they send you first.
Let us know how this turns out. I feel a bit guilty because I've recommended their pipes for a long time now. They sell a lot of pipes by recommendations at this site. Hope it turns out well.
And on the seventh day, after resting from all that he had done,God went for a ride on his GS!
Upon seeing that it was good, he went out again on his ZX14! But just a little bit faster!

I ran into the exact same problem as you with my '77 GS750. The V&H pipe was an extremely tight fit and took a couple of hours to finally get it together. Guaranteed that the header/megaphone will NEVER come apart ever again! I ended up having to bang the *@%^$*@%^$*@%^$*@%^$ out of the end of the megaphone (with a wood block and hammer) and eventually they went together.

At least once it is on, it's on. I had a Kerker on a previous bike and I hated the 'universal' bracket at the rear - it just seemed like is allowed the pipe to move around too much.

In fitting my V&H, it was tight even after I cleaned the inside of the muffler with wet & dry sandpaper. After I got it on, a friend suggested cooling the header with ice and heating the muffler up with a heat gun. If I get this problem again, I would try this.

              GOT IT!!

I ground some more on the inside of the muffler.... finally got it to go on.

That process was just WRONG. V&H will be hearing from me. But I am happy with the end result!! Lookin' good!! Thanks for the advise from all.

That engine just looks too clean...

Glad you got it fitted - I do like the looks of the V&H pipes

yea...they can be buggers!! I had to do the hammer and block trick as mentioned previously and still it was a mother. Love the sound. 8)

                  Pipe looks great! Nice job!
