Suggestions for putting the front sprocket cover back on

Well it came off easy but now its damn near impossible to put back on. I already looked through the manual but no dice. Any suggestions out there like little tips or tricks on how to get it on easily? I think whats holding me up is that the big nylon bushing/screw isn't really allowing the clutch cover to full sit down on the engine . The little clutch shaft is stoping it. Suggestions or prayers?

The clutch actuation helix needs to be indexed properly or it will stick out too far. Did you remove it when you had the cover off? If so, pull it back out and try it in a different position until you get it fully seated as far in as it will go.

Yeah I tried clocking it to different positions but I noticed that there was no other way it could really work other than in one position. Which unfortunately doesn't give the clutch shaft enough clearance. Any other way and its impossible to get the cable hooked up correctly or to get the return spring to connect correctly.

Sounds like you have it indexed wrong. It's a helix and you can start it at a number of different positions. Try playing around with it some more and find the spot where it screws in all the way, then back it out slightly to hook up the spring.
