    Woohhoooo!!! I managed to it it right! Thanx to Basscliff's write-ups, I used the zip-tie, got the shims out, measured and back in place.

    #1 Exhaust is a 2,55 (Steve's handy spreadsheet indicates a 2,50 is needed) and #2 exhaust a 2,65x (spreadsheet indicates a 2,60).

    Should it be a 2,60x or just std 2,60 shim?

    Wasn't nearly as tricky as I thought it would be.

    Plus, I received my new ignition today!

      From bad to worse...

      Took off one of the camshaft bearing caps (one of those with the loose, incorrect bolt in) to see if there is anything broken off and then the correct bolt snapped off while undoing it!





      Heeeeelllppp! What is my best (easiest and cheapest) way to get the remains out?

      Engineering shop?

        Some light at the end of the tunnel (after another bolt snapped off undoing it...).

        My next door neighbour owns an engine rebuilding shop.
        Luckily they are back from holiday! He has agreed to take out the broken bolts, retap, and replace all the bolts as a safety measure.

          I had a few of my crank case bolts do that to me Wally, and after doing it the difficult way first, the easiest is to get a left hand thread drill and drill dead centre in the middle. More than likely that will start moving it out...

          I would get lots of penetrating oil down there first before doing that there and let it sit overnight.

          You can use an easy out but be very very careful as they're very easy to break and if you do break one and it gets stuck in there it's a nightmare to get it out. Unfortunately I found that out the hard way...

          Of course if your neighbour can do it for you then that's not such a bad thing at all

            Fixed!



            Notice my shim tool...

            One shim is getting shimmed to size. Works out cheaper than trading in existing shims for second hand ones and paying in about US$5 per shim! No new stock available locally...

              Prepped tank with NS4 rust inhibiting primer.


              Have to filler some dings, finish prepping, then paint.
              Also coated the motor with its first coat of paint, curing over night.
              Another coat tomorrow.

              Then into the frame over the weekend!
              Off for exhaust next week.

                    Motor painted!



                    Not the best shot, I know... All valve clearance checked, shims changed (thanx to Steve's spreadsheet and Bascliff tutorials). Need to get the odd bolt or 2 so everything is uniform and no odds and ends used. Going to let it sit for a day before installing - mainly because I intend to spend the whole day riding tomorrow! Back to work on Monday, so I want to have a head clearing day.

                        Some weird name, but essentially the same as the VHT case paint.

                        The custom bike exhaust guy swears by it and he uses it for all his high temp exhausts that need to be black. So if it works for him, it'll work for me!

                        All new original Suzuki gaskets on all the opened parts, so I know everything will be 100%.

                        Ordered new engine emblems from my local Suzuki dealership. Waiting for them to arrive from Japan. Cheaper than eBay, can you believe!

                        Any idea on what to use to stick them to the engine cases?

                          Ok cool, it seems the VHT and PJ1 are the paint to use...

                          Good question on the emblems actually but I'm keen to see what you use.

                          After my little mishap the stator cover emblem is a little loose on one side so I'd like to stick that back down properly but have no idea what to use on it. Haven't gotten around to asking about it yet...

                                It is in!

                                I have 1 issue... 2 bolts of the valve cover seem to require bigger bolts than the other 6mm ones. Is this correct?
