update 07/13/10

ok fellas I have been really busy with all the stuff we've been doing for redeployment and leave and all that. but I've posted some pictures in the project album. here's the latest pic I have of what I've added since we've last chatted about it. I'll post my comment about the main pic here for those of y'all that dont wanna go to the album :-D

I finally got to post the addition of the back luggage rack on my facebook page and completely forgot to post on here... added the sissy bar/rack for the missus and the mounted bags. I found out the hard way that this rack from an L model (I was told) definitely wasn't made for the G model that I have. nothing a drill bit and some bolt improvisation couldn't fix though. the primer covered side panel has also been painted it's just not reflected in this pic. now I just need to troubleshoot the electric and figure out what the heck's going on! I'm having trouble with the ignition system. I also had to replace the carbs so I'll have to repaint them before I get them bench synced. i haven't thought this part completely through yet on how I want to do it.

After that I'm ordering new upholstery for the seat, and sandblasting and prepping the front fender so it can be painted to match. I may just take all the parts in and get them repainted by a pro. I'm not too happy with the way the color I mixed turned out. After that new tires once the mechanics/electrical are back on track

there's more pics in the album, but I figured I wouldn't waste thread loading with a bunch when they are already posted in the album.

Well I have the bike apart this weekend trying to figure out the ignition problem. It's getting VERY frustrating, but my neighbor is familiar with working on a lot of bikes and is really a big help. Wiring diagrams on here are helping out a lot as well. wish me luck fellas

Hey all. just wanted to post an update. my project is back in pieces. and the wiring harness is all cut up. I had to go through it to find some corroded wires. Then I found out that there was a problem with the intake boots. after a lot of research I found out that these bikes are really sensitive to fluctuations in vacuum. I'm learning a lot about suzuki's with this project. I just wish I had more time to work on it. work has been INSANE. barely time or the energy to do ANYTHING. I think this laborday I'm going to do nothing BUT work on this thing. I gotta get it up and running. Thank God riding season in Texas is a lot longer than the one in Kansas prolly one of the few good things about Fort Hood. ;-)

Well, as soon as money comes in I've got to order new intake boots. The ones that I have all split. That, and the screws holding the mounting bracket onto the head are seized...so that's going to be fun. I also have found enough corroded wiring to warrant a rewire...which is not my strong suit so I'm going to take that slow. I've also decided I may remove the airbox completely and go with K&N pods. With that said I think I'm going to utilize chef's expertise and send him my carbs while I'm waiting on the intake boot parts to come in.

This bike is NOT going to beat me. I have been so close to just getting rid of it several times. but I'm going to see this project through no matter what. I just want to get it done before I flippin deploy again!

Hang in there old mate .
A lot of us have been there . Not with your "constraints" admittedly .
The trick is to fix each problem PROPERLY . I use new parts , always . If you do , you can rely on that paticular thing , forever . You WILL end up with a ride that will go and go and go . Anytime . All the time . It takes longer and costs more than "getting it on the road" but well worth it . You'll know every nut and bolt and how that bike works , like no book will ever teach you .
Get a "new" harness .
Have fun .

Cheers , Simon . :)

thanks simon. I've been getting some stuff off of parts bikes etc. I think that I came to the realization today that I DO need to just break down and start getting stuff new, or at least certified. thanks for the chin up. have a good one :)

I posted earlier in this thread about 2 x 650's I'm trying to build one out of .
Nothing much has happened with this project . Other things seem to get in the way . I've been "on" this one for almost 2 years now .

You'll get there .
Goodluck old mate .

Cheeers , Simon . :)

yeah, I meant to ask you how those bikes were going. Well I guess we definitely know how things get in the way. wouldn't it be nice to be able to use one's days off for things WE wanted to do?. lol

well I'm in the midst of evaporusting my tank. Process is going fairly well. It's working but it's taking quite awhile. I'm just going to let it stew and keep shaking and turning it. I've also removed the big bulbous signals and replaced them with some smaller led ones. Right now I'm researching to see if I can just change out the resistor that's soldered into place on the flasher or if I need to get a new flasher unit. The guys in the avionics shop have resistors for days and saving even 12 bucks is welcome. I'll post some pics later :)

Get one of the geeks to do it for you . They love that $hit .

We've just got back from the States and are all keen about the 650 again . Might have a few visitors in the next couple of years .

Keep plugging away and do each bit "properly" and you'll end up with a REAL GOOD ride .

Cheers , Simon .

Will you post some more recent pics? I am liking the black and I have been thinking of blacking some of the parts. I liked the earlier pictures and the look of the bike. Would be nice to see what it looks like now. Thanks.

Sanding on the bike part while it's on the frame is a little shade-tree I know, but I didn't have a choice

as I don't have a bench in the garage

Don't worry, you and me both. :(
Looking good, you did get a lot of work done

thanks simon. if you're ever riding through wherever I am just send me an email.

MopBucket, I'll post some pics tonight when I get home from the motorpool. not much has been done though but I'll post on what I have.

Flyboy, it's weird. I work in an army motorpool and I have more tools and resources at my disposal at my house than I do at the MP. it's hard to get into the sprocket center here on post.

thanks guys :)

here's Some pics of the tank prior to evupo rust. ill post after pics when; have them

ok I had some time to work on the bike yesterday. I had let the tank sit about a week because after 48n hours it still had a bunch of rust all over the place. here's some pictures of the tank post evaporust.:

I also finished getting the LED's installed (they look a little canted in the pic but they are straight...the bars were turned a bit). I also put on some older lights from a CB750 I had to use as side signals. I did this to see how it would look having some side signals in place. I'll prolly get smaller LED's later and they are just try hung now, but it gave me a chance to run wire, and see about how it looked. I also have pictures of the flasher unit. thanks to basscliff's site I was able to figure it out (I'm an electric numskull)

the stock plug worked, I just had to run a ground wire.

here's a video link of everything flashing.

hey Irishguy, know what you mean about electrics. I re-wired my bike 11 years ago, the PO had left it in a mess with 3 seperate indicator relays and was set up that if you removed any one of them the flashers didn't work!, headlights that were really car spotlamps on a homemade frame and wired so that hi beam on the bulbs were switched on when you put the lights in lo and lo worked for hi,half of the block connectors were held together with scotch tape and there were 4 wires that attached directly to the earth pole of the battery and 2 attached to the live pole.
I took the whole sorry mess out and put it on the only bench I had, a house door held up by 4 dining chairs and started one wire at a time to make a loom- something that I had never done before. How I did mine was to have seperate relays for left front/rear and right front/rear and the same for hi and lo on the headlight circuit, all that I had to do then was fabricate a new panel behind the side cover to hold the relays,reg/rec,fuse box and starter solenoid. I am lucky that my father in law broke cars for parts and then kept whatever junkers he had when he retired it was where iI got the wire and some of the relays from. The point I'm trying to make is take your time check everything twice and remember the greatest engineering maxim ever "if it looks right and feels right-then it is right" this was the favourite saying of Isembard Kingdom Brunel if that is ok by the greatest engineer of the 19th century it's good enough for me! good luck with the restoration.Johnny

holy smokes so you're a self taught spark chaser! I'm impressed. Me, I'm just bad at troubleshooting electrical problems and am not really familiar with circuits and stuff. I follow the old mantra electricity lows like water and try not to set anything on fire. I'm getting better, but I still have a LOT to learn. I can barely get through an advanced wiring schematic. if it's pretty standard and doesn't have a lot of switched, fuse-able links, relays etc I'm ok, but complicated ones drive me batty.

ok well I decided that once I get everything back together and have time to hook the tank up and fire her up I'm going to nix the weird burgandy/purple and go with a metallic gunmetal for the color. I know it's getting ahead of myself but I think it will look better. this weekend I should have it running. Airbox is sealed, carbs are good to go, tank is cleaned out, and the wiring and ignition seem to all have the proper current and spark. hopefully everything will fall into place :-)

...and I got everything back together, gassed up, and ready to go and fuel started pouring out from the carbs everywhere. I can't even tell where it's coming from. it looks like the top. time to take everything off so I can get the carbs off and see what's going on.
